Custom Crating vs. Stock Pallets: When the Custom Build Actually Pays Off

Stock pallets are cheap and available fast, which makes them the default choice for a lot of shipments — reasonably so. But "cheaper per unit" isn't the same as "cheaper overall," and there are a few situations where a custom-built crate, skid or pallet ends up costing less once you count everything.
Irregular or fragile product shapes
A stock pallet is built for a generic footprint. If your product doesn't match that footprint — it's oversized, oddly shaped, or fragile enough that shifting during transit causes damage — the gap between the product and the pallet has to be filled with dunnage, strapping, or just hope. A custom pallet or crate sized to the actual product removes the gap instead of packing around it, which is usually cheaper than the damage claims a loose fit eventually generates.
High-value or long-distance freight
The cost of a damaged part scales with how far it has to travel and how much it's worth. A component that survives a short regional haul on a stock pallet might not survive a cross-country or export shipment with multiple handoffs. On higher-value freight, the incremental cost of a custom crate is small relative to the cost of a damaged or rejected shipment at the other end.
Repeated shipments of the same product
If you're shipping the same part or product configuration repeatedly, a custom pallet or end board pays for its tooling cost across the run — and a reusable slave pallet board can go back and forth between shipments instead of being built and discarded each time. For a one-time shipment, that math often favors a stock pallet; for a recurring lane, it usually doesn't.
Questions worth asking before you default to stock
- Does the product's shape leave significant dead space on a standard pallet footprint?
- How far is this shipping, and how many times does it change hands?
- What does a damage claim cost versus the incremental cost of a custom build?
- Is this a one-time shipment or a recurring lane where a reusable pallet pays off?
